Design of a Dual-Motor Powertrain with Magnetorheological Planetary Transmission for Electric Vehicles

The powertrain system plays a crucial role in electric vehicles, exerting significant impact on both the dynamic and economic performances. A breakthrough has been observed by using the dual-motor powertrain system, which outperformed its single-motor counterparts. This study reports a dual-motor powertrain with magnetorheological technology. The powertrain consists of two motors, two magnetorheological brakes and a planetary gear set. Via regulating the brakes, the power transmission flow can be controlled to realise different torque ratios and velocities. The synergetic control of motors and brakes is capable of achieving smooth gear shifting without interruption. This paper details the design of the powertrain system: the structural configuration of the magnetorheological brakes is highlighted, the magnetic field distribution of the brakes under different currents is simulated by COMSOL Multiphysics, and the torque capacities of the brake are also calculated.

Statistical Analysis on Wear Behavior of Aluminum Alloy2024–Silicon Carbide–Fly Ash Metal Matrix Composites

Aluminum and its alloys entered a main role in the engineering sectors because of their applicable characteristics for indispensable applications. To enhance requisite belongings for the components, the composition of variant metal/nonmetal with light metal alloys is essential in the manufacturing industries. To enhance the wear resistance with significant strength property of the aluminum alloy 2024, the reinforcement SiC and fly ash (FA) were added with the designation Al2024 + 10% SiC; Al2024 + 5% SiC + 5% FA; and Al2024 + 10% FA via stir-casting technique. The wear resistance property of the composites was tested in pin-on-disc with a dry-sliding wear test procedure. The experiment trials were designed in Box–Behnken design (BBD) by differing the wear test parameters like % of reinforcement, sliding distance (m), and load (N).

Vehicle Demonstration of 2 Stroke Engine Brake in a Heavy Duty Truck

Heavy duty valvetrains have evolved over the last 20 years with the integration of engine braking into the valvetrain. Jacobs Vehicle Systems have developed the High Power Density (HPD) engine brake that increases retarding powe, especially at low engine speed. The system works by converting the engine from a 4 stroke during positive power into a 2 stroke for retarding power. This more than doubles the retarding power at cruise engine speeds reducing the need to downshift in order to control the vehicle, compensates for reduction in natural vehicle retarding due to aerodynamic and friction enhancements, and enables the same vehicle retarding power with a smaller displacement engine as engine downsizing becomes prevalent. This paper describes lessons learnt during a recent vehicle demonstration project undertaken by Jacobs including performance, durability, integration with the engine powertrain, controls development, calibration, management of air system and transient operation.

Vehicle Dynamics Modeling of Commercial Vehicle Steer Axle Tire Disablements at Highway Speeds

There have been many studies regarding the stability of vehicles following a sudden air loss event in a tire. Previous works have included literature reviews, full-scale vehicle testing, and computer modeling analyses. Some works have validated physics-based computer vehicle simulation models for passenger vehicles and other works have validated models for heavy commercial vehicles. This work describes a study wherein a validated vehicle dynamics computer model has been applied to extrapolate results to higher event speeds that are consistent with travel speeds on contemporary North American highways. This work applies previously validated vehicle dynamics models to study the stability of a five-axle commercial tractor-semitrailer vehicle following a sudden air loss event for a steer axle tire. Further, the work endeavors to understand the analytical tire model for tires that experience a sudden air loss.

Review and Assessment of the Material’s Compatibility for Rubbers and Elastomers in Hydrogen Internal Combustion Engines

Hydrogen Internal Combustion Engines (H2-ICEs) are being investigated due to their minimal criteria pollutant and zero CO2 tailpipe emissions. However, oil filters and non-hot joint gaskets have rubber material that can be damaged and deteriorate due to direct or indirect exposure to the high temperature and high-pressure hydrogen in a H2-ICE. Thus, the effects on the properties of a rubber exposed to a hydrogen environment need to be reviewed. In this review paper, the transportation, chemical and mechanical properties of a rubber exposed directly or indirectly to high temperature and high-pressure hydrogen in a H2-ICE have been reviewed. The compatibility of rubber materials used in H2-ICE has been explored. The effects of high-pressure hydrogen on the transportation, chemical and mechanical properties of NBR and HNBR have been reviewed.

Design and Analysis of Lifting Pusher Drop Axle for Heavy Commercial Vehicle

Lifting axles are auxiliary axles that provide increased load carrying capacity in heavy commercial vehicles. Lift axle gives better fuel efficiency as well as it reduces the operational costs by means of increasing the loading carrying capacity. These axles are raised when the vehicle is in unloaded condition, thus increasing the traction on remaining wheels and reducing the tire wear which in turn lower down the maintenance cost of the vehicle. Lifting height and force requires to lift the whole mechanism and are two main considerable factors to design the lifting axle mechanism. Although in India currently, the use of lift mechanism of single tire with continuous axle is more common. But in the case of pusher axle, continuous axle is unable to lift more after certain height because of the draft angle of the propeller shaft, and single tire axle which has less load carrying capacity up to 6T (Tons).

Optimal PWM Schemes in Wound Rotor Synchronous Machines and IPM Synchronous Machines for Maximum System Efficiency: A Comparative Study

Wound rotor synchronous machines (WRSM) without rare-earth magnets are becoming more popular for traction applications, but their potential in drive performance has not yet been fully explored. This paper presents a Pulse Width Modulation (PWM) scheme optimization procedure to minimize motor and inverter losses. It leverages different PWM schemes with different PWM switching strategies and switching frequencies. First, a generic PWM-induced motor loss calculation tool developed by BorgWarner is introduced. This tool iteratively calculates motor losses with PWM inputs across the entire operating map, significantly improving motor loss prediction accuracy. The inverter losses are then calculated analytically using motor and wide-bandgap (WBG) switching device characteristics. By quantifying these various scenarios, the optimal PWM scheme for achieving the best system efficiency across the entire operating map is obtained.

Options for CNVII emission legislation are being widely investigated in a national program organized by China Vehicle Emission Control Center (VECC) since early 2020. It is foreseen that this possibly last legislation in China will have more stringent emission requirements compared to CNVI, including among other changes especially a further reduction of nitrogen oxide (NOx), inclusion of nitrous oxide (N2O) and sub-23 nm particle number (PN). This study investigates the technical feasibility to fulfill a CNVII emission legislation scenario, based on a modified CNVI 8 L engine operating under both cold and hot World Harmonized Transient Cycle (WHTC) and Low Load Cycle (LLC).

Prediction of Aerodynamic Drag in SUVs with Different Specifications by Using Large-Eddy Simulations

Emission regulations are becoming more stringent, as global temperature continues to rise due to the increasing greenhouse gases in the atmosphere. Battery electric vehicles (BEV), which have zero tailpipe emissions, are expected to become widespread to solve this problem. As the powertrain of BEV is more efficient than conventional powered vehicles, the proportion of energy loss during driving due to aerodynamic drag becomes greater. Therefore, reducing aerodynamic drag for improved energy efficiency is important to extend the pure electric range. At Honda, Computational Fluid Dynamics (CFD) and wind tunnel testing are used to optimize vehicle shape and reduce aerodynamic drag. Highly accurate CFD is essential to efficiently guide the development process towards reducing aerodynamic drag. Specifically, the prediction accuracy for the exterior shape, underfloor devices, tires, and wheels must meet development requirements.

Application of Insulation Standards to High Voltage Automotive Applications

Insulation coordination requirements for electrical equipment applications are defined in various standards. The standards are defined for application to stationary mains connected equipment, like IT, power supply or industrial equipment. Protection from an electric shock is considered the primary hazard in these standards. These standards have also been used in the design of various automotive components. IEC 60664-1 is an example of the standard. Automobiles are used across the world, in various environments and in varied usage by the customers. Automobiles need to consider possible additional hazards including electric shock. This paper will provide an overview of how to adapt these standards for automotive application in the design of High Voltage (HV) automotive components, including High Voltage batteries and other HV components connected to the battery. The basic definitions from the standards and the principles are applied for usage in automotive applications.

Influence of Machining Parameters on Tungsten Carbide Inserts in ANSYS Analysis of Maraging Steel Machining

The machining process is employed to transform a workpiece into a predefined geometry with the assistance of a cutting tool. Throughout this process, the cutting tool undergoes various adverse effects, including deformation, stress, thermal gradient, and more, all of which impact tool sharpness, surface finish, and tool life. These outcomes are also influenced by cutting parameters, specifically cutting speed, feed rate, and depth of cut. The present investigation aims to demonstrate the application of ANSYS analysis software in predicting stress, deformation, thermal gradient, and other factors on the tool insert tip for various machining parameters. To achieve this, an experimental setup was arranged to collect cutting force and temperature data using a dynamometer and thermocouples during the machining process of maraging steel with a tungsten carbide tool insert. Experiments were conducted with different combinations of machining parameters using design of experiments (DoE).

The Dimensional Stability of Cast 319 Aluminum

The automotive use of cast aluminum has greatly increased during the past decade, especially for engine blocks and cylinder heads. One physical property that is important in elevated-temperature applications is long-term dimensional stability of the cast aluminum component. Certain cast aluminum alloys (like 319) can undergo dimensional changes when exposed to engine operating temperatures over long periods of time; when these changes occur, the shape of the casting is distorted and the performance of the component may be diminished. Thus, a study was conducted to measure dimensional growth changes in a cast 319-type aluminum alloy as a function of heat-treatment, exposure temperature, and exposure time at the given temperature. The results show that all three factors have a significant effect upon the dimensional stability.

Durability of Elastomeric Bushings Computed from Track-Recorded Multi-Channel Road Load Input

The qualification requirements of automakers derive from track testing in which road load and moment inputs to a part in x, y and z directions are recorded over a set of driving conditions selected to represent typical operation. Because recorded histories are lengthy, often comprising many millions of time steps, past industry practice has been to specify simplified block cycle schedules for purposes of durability testing or analysis. Simplification, however, depends on imprecise human judgement, and risks fidelity of the inferred life and failure mode relative to actual. Fortunately, virtual methods for fatigue life prediction are available that are capable of processing full, real-time, multiaxial road load histories. Two examples of filled natural rubber ride bushings are considered here to demonstrate. Each bushing is subject to a schedule of 11 distinct recorded track events.

Measurements in the Recirculation Path of a Fuel Cell System

When using "green" hydrogen, fuel cell technology plays a key role in emission-free mobility. A powertrain based on fuel cells (FC) shows its advantages over battery-electric powertrains when the requirement profile primarily demands high performance over a longer period of time, high flexible availability and short refueling times. In addition, FC achieves higher effi-ciencies than the combustion of hydrogen in a gas engine, meaning that the chemical energy is used more efficiently than with established combustion engines. When using FC technology, numerous companies in Baden-Württemberg can contribute their specific expertise from the traditional automotive construction and supplier business. This includes auxiliary units in the air (cathode) and hydrogen (anode) path, such as the air compressor, the H2 recycling pump, humidifier, cooling system, power electronics, valve and pressure tank technology as well as components of the fuel cell stack itself.

An Alternative to Chromic Acid Anodizing

Replacement of chromium containing materials and processes is the focus of extensive research and development activity due to increasingly stringent environmental regulations stemming from hexavalent chromium toxicity concerns. This, in turn, has increased the cost of hardware manufacture. This paper describes the efforts of Boeing Commercial Airplanes in developing a more environmentally suitable alternative process to chromic acid anodizing. Several alternative processes were evaluated prior to selection of a boric-sulfuric acid anodize (BSAA) process. Results of screening tests (including corrosion resistance, paint adhesion, abrasion resistance and fatigue life) and subsequent BSAA process optimization are included.
